Sometimes it's the little details that make it hard to diagnose a problem. A customer had their almost new Mercury 115hp having a problem with milky exhaust and poor performance, they tried everything, changing fuel in gas tanks, compression checks, new spark plugs, the last mechanic claimed he had cleaned "the VST filter" and it should be good to go. After more investigating we found a very small ridge broken off the bottom of the fuel supply module. On this model the engine pumps water though the center of the FSM, the small missing plastic seat causes the inner tube not to seal to the housing. Kind of like if you put on your shoe but it had no bottom to it. Hawaii Outboard Repair LLC was able to repair this issue and get the customer back on the water for less than the cost of a new FSM.

A proper lower unit repair is not as simple as pulling damaged gears and installing new ones. Gears are only one part of a precision system that must be set up correctly to survive under load.

One of the most critical steps is setting gear backlash.

Backlash is the controlled amount of clearance between the forward, reverse, and pinion gears. This clearance is intentional and necessary. Too tight, and the gears overheat, whine, and quickly destroy themselves. Too loose, and you get clunking, shock loading, and premature gear failure—often taking bearings and seals with it.

Correct backlash is achieved through:

Proper shim selection

Measuring gear patterns

Verifying bearing preload

Following manufacturer-specific specifications

Skipping these steps or “guessing” shim thickness may allow the lower unit to spin on the bench, but it will fail under real-world torque and prop load.

This is why professional lower unit repair takes time, specialized tools, and experience. When done correctly, the result is quiet operation, smooth shifting, and long-term reliability. When done incorrectly, the lower unit may last hours—or even minutes.

If a repair quote seems higher than expected, it’s often because the technician is doing more than replacing parts—they’re setting up the gearcase the way the manufacturer intended.

Why Your Engine Turns But Won’t Start

Many boats are wired with the bare minimum wire gauge from the factory. It might work fine when new, but over time corrosion, heat, and long wire runs cause resistance that leads to voltage drop.

When that happens, the starter can still spin the engine, but the voltage at the starter or battery can drop just low enough that the engine won’t fire.

At Hawaii Outboard Repair, we test voltage drop across the starting and ground circuits to find exactly where the loss is happening. In many cases, fixing a wiring issue restores reliable starting without replacing expensive parts.

Sometimes it’s not the fuel or the spark—it’s the wiring.
